Ok this thing flies amazingly well, so I may have to toughen it up after all. We'll see how well this one holds up.

From my experience Nicrome is too soft for most practical uses. I got best results with spring tempered wire (the package says "music wire") which you can really pull tight. Just don't let it get to hot because it will lose its temper and eventually break.

I've had that problem too - If I try pulling too tight the wire snaps. My personal solution to that is to just make sure I cut very slow, so that I get an even cut without having to put too much tension on the wire.

One of these days I'll experiment with other wire types to see if there's a better fit. I know the LHS carries music wire in thick diameters (usually for landing gear or axles) but I don't know what they have for thinner diameters.
Far better is it to dare mighty things, even though checkered by failure; than to take rank with those who neither enjoy much or suffer much, because they live in the gray twilight that knows not victory nor defeat.

Whatever you use for a landing gear would be too thick for foam. I have two rolls 0f 0.013 and 0.016". I do not remember what I have used as it was a long time since I have cut a foam wing. Actually bought them in a hardware store in the US more than 15 years ago.

Guess what - Nothing has changed except the manufacturer got a web site. I got those yellow 1/4 pound packages.

Sure - never "push" on the hot wire. It should go slow and smooth through the foam (and also smoothly slide on the templates). When it's the right temperature the melted foam leaves a "hairy" texture (remove "hairs" with sandpaper).

So I cut my wing by making the bow stationary and pulling the foam block through it. This was with EPS though. Would epp be too floppy to do this?

I built mine with a five amp trans. and use aircraft safty wire to cut the foam, works great ,cheap, and easly aval.I get mine from aircraft spruce.Go on you tube and and take a look. You will find several good ways of doing it. . I mount one side of the wire to the bench and pull tight with a wooden handel on the other side . The foam sits in the middel. This works great for flying wings'For cont. cord wing I use a bow.
